Spent all week stripping out the 'box and i've come to wash it out today but i've found this....looks like it's took a chunk out of the rod steady housing and also a split down the side of it, do i need a new diff housing in which case i'll just get a recon'd box, or can i get away wth it? Cheers

That is just a steady the gear linkage, so should be ok, but obviously not ideal...

As long as its just the external part of the casing and hasnt cracked through anywhere then it should be fine...

yeah it's just external, no cracks on the inside. maybe replace the 'metalastic' bush though?

My guess is a combination of corrosion & freezing water has blown the lug off. A welding repair looks like the best option.

Yea i wouldnt worry about it to much, its not really put under much stress as the gear linkage is on rubber bobbins aswell...

Definitely get it repaired.  it may not be under much stress but without the gear selector steady rod being properly anchored gear selection become very tricky and boring.  Not worth scrapping the casing (you cannot swap to a used diff housing any more than you can swap the main bearing caps in the engine for used ones so the whole casing would be scrap) but as above get it welded up.

will do, what do you think the best option is, weld a small piece of aluminium between the snapped bit to brace it?

Yes just weld some ally in to the gap to remove the possibility of the bush pulling out of place one day and give it some strength.  You could probably bond a piece in to be honest.  Then just file the edge of the fitted piece to the right shape and fit a new bushing.

Before you weld, remember the bush is rubber!

Haha yeah thanks i looked at that earlier, but as Dan says, gearbox casings and diff housings are matched as a pair so another diff housing might not be a perfect fit.
I'll have a go at welding it tomorrow and see how that goes anyway. If that doesn't work out then i'll try some bonding solution.
