So why did my second Mini rattle when the tank was full or nearly empty? Tolerance buildup perhaps, or wrong float fitted? It was 2 years old when I got it, with no sign of bad maintenance, but I suppose someone could have messed with it to try to make the gauge read more accurately. Just curious.

The later arm has a dog leg in it to stop it catching the sides of the tank and the earlier smaller tanks are different again, you can also bend the arm to suit where the gauge reads so it could be bent to hit the top when full or the bottom when empty but you'd be really really empty at that point.

The original floats are brass without any rubber ring too, earlier smaller tank with a badly adjusted arm and brass float would have various noises possible!

Is there a nak to fitting one in an MPI?
I've just struggled to fit a new one and it not work.....

Now I have a full tank of fuel to try and empty out and start all over again....

Are you sure you've got an MPI one with the dog leg in?

The one removed is identical to the one newly installed in it shape and length. It was very tricky getting the end that is secured to the tank to sit flat. I have shorted the two wires to check the needle rises in the dash and all is ok.

Its definitely an MPI one, as the last one did work.....

I'm having issues fitting the sender unit on too. Struggling to get the bit that sits on the fuel tank to get in straight. Is there a certain way to put it in?

Iirc It has three tangs that need to locate, they are spaced to only fit in one position, you need to bend the arm to suit if necessary.

Well I'd rather it read a little pessimistic so I hold it as if the section that is fixed is in place then bend the arm until it's near but not too close to the bottom of the tank, it will read full still anyway as it takes a few litres before it starts to drop at all.
