I'm investigating a noise from the front of the car - and realised that when I moved the wheel (holding top and bottom) there's play in the top ball joint on the passenger side (where the noise is coming from). So I thought I would check it was tight, and pack with grease.

It was not tight by a very long way - which explains the noise.  However, when I checked the Manuel, it states 75 lbft which seems high..... so I googled and found this : Swivel hub ball joint socket - 70 to 80(lbft)

So I have tightened it up, and thought I would check the other side. The nut on the drivers side was smaller (is this normal), and also is loose.  This made me question if I was over tightening them at all.  Photo's attached with red lines pointing to the nuts I am tightening.

The domed nuts are all the same size (1.5" AF) so I not sure what you're referring to as can't see any photos.

I've provided a link - couldn't get the image to work.

You can see on the right the nut has been tightened up as you can see more thread at the top

The 70-80lbft is for the ball joint domed nut which is 1.5" AF

I'm not sure of the torque for the ball joint pin nut that you point to - it may not be specified.  However these should be good and tight.

The difference you see in nut size (height) is because one is a plain nut (should have a heavy duty spring washer under it) and the other is a nyloc type nut.

Ahh now I see. The nut indicated simply holds the taper into the top arm (I say simply but it is obviously very important and of concern it was loose). The nut on the passenger side looks right, drivers side doesn't (looks like possibly a nyloc nut?). Each nut has a split washer under it, or should have. Tightening this nut however will not change the slop in the ball joint itself. That is controlled by shims under the domed nut to which I referred. If you have torqued the indicated nuts to 75 lbft you have over torqued them (don't have a manual to hand but I'm guessing the figure is more like 40). I would be having the hubs off for a full inspection.

For some reason 56nm pops to mind when mentioning the ball joint nuts which hold it in the taper... 40lbft as mentioned above wont be far off this.

The factory torque setting for the Taper Pin (7/16" UNF) Nut is 35 to 40 ft / lb.

You are certainly going to need a new ball joint. Please see the other on-going discussion, and follow the procedure in the Rover manual EXACTLY.
