I strip seams to bear metal and spray weld through primer before plug welding. But I have seen some people painting the seams with epoxy first, removing the epoxy where the plugs are to go and then plug welding, possibly after applying a bit of weld through as well.  Wouldn't this potentially contaminate the weld and increase the chances of rust? 

 

Anybody tried it... or any other method for that matter? And has anyone opened an old seam to see how well the weld through did its job?

I have done both ad had no issues. As long as the welding face is clean when using epoxy primer then no contamination.

 

And for a test just weld a couple of plates together then try and rotate them around the plug weld. Remember though the size of the plug weld will dictate its strength. I will always use 1/4" holes for max strength going down to 3/16th if the flange is not wide enough to support a 1/4" hole. Max power no matter what.

 

5/32nd holes in my eyes are not big enough especially if you have an issue with power or start off poor.

Max power for your plug welds Neil ? you got a video of one ? what about wire speed ?

To be a bit more specific, on my Clarke 135TE Turbo, max power with wire speed at 8.5 to 9.
