Flicking through the resto photos and I found this.  It's not the worst or the most structural problem my car had, but this was probably the most demoralising (probably because there was one in the other corner as well).  What's your worst?

On the seam below the headlight by the wheel. It may not look too bad, but this appeared within a few months of having the car fully resprayed in 2k by a (so called) professional. Safe to say I won't be going back! Got it sorted recently by a different body shop and all is well.

Worst bit I’ve found so far ? rear arch fell off in my hand along with half the panel!

If this is the worst bit at the end of the strip down I’ll be happy ?I’m sure I’ll find plenty more though ?

This is probably standard fare on an mpi, I think Both sides were similar! Once the outer sills came off.

You call that rust, if you want to see some serious corrosion check out my thread on the 2.4 MK2 I am restoring.  Its about as rotten as one can be and still be fixable.
