I am getting very conflicting advice on what thickness sheet to use, anything from 0.8 to 1.8mm. I expect the 0.8 will be ok for the bodywork and maybe the 2 small holes in the rear wheel arch but my main repairs are the floor and inner/outer sills. Is 0.8 going to give me enough strength in these areas?

 

Any advice would be appreciated as due to the fact that I have never used a welder I can't even draw on experience lol

Standard skin thickness is 0.9mm and yes that will be fine for sills and floor repairs.

Obviously as it is only a patch I will lose the preformed ridges (although I may be able to get something put in) and was worried a thinner sheet would not have the strength required.

I can see you are in Iceland so things will be more difficult to acquire. It might pay you to see if there are any scrap mini's around that you can take a cut from rather than slapping a patch on.

 

You can make the flutes in the floor but takes some doing. If you have a router and some hard wood you can make a form that resembles a floor flute then its a case of using what you have to hand to press the steel into the form (G Clamps, hammer, dolly and so on)

Regarding the floor and sill repairs you might consider buying a floor panel and a sill panel and cut them up to use for patches. The advantage are they come formed and are of an adequate thickness. You could get several patches from each panel.

The thin panels take some skill to weld in and you want to practice on some scrap pieces before you start on the car if you are a novice in the welding department.
