what rad is it? is it the original one for that engine?? have you tryed a late cavilier or calibra... even a mk3 astra has quite a big rad might be better for you..
it is the original rad, that came out of an mk3 astra, but i had to bend it slightly to get into fit in my round nose mk1

is it leaking at all? you may have damaged the fins or closed the gaps up on the rad so the air cannot flow throught it properly... the rad from a mk3 astra should be more than enough for that engine.. no signs of head gasket going or gone is there?
No the fins are all ok, there is no leaks in the rad, and the head gasket seems the be fine, no sludge/whiteness on the oil cap, and there is no oil in the water mixed up.
The only thing is that it has a very small fan on there, which i am assuming is only about 3" diamiter?
Maybe a bigger fan may help?
Did you say you have this conversion aswell?
if so what rad are you using and size fan is on there?

i have the 2.0 8v from an astra and have the mk3 rad also but my fan is around about 12-13 inches in size bit bigger than that one.. does yours only overheat when sat in traffic? i.e when the fan comes on then?
No it seems to overheat, soon as the engine has heated up, my fan is set on a direct on and off swicth, so i just constantly leave it on?

think ya fan is to small personally.. also is the fan doing the right job.. i.e it shoudl be set to pull air through the rad front to back.. try getting a bigger fan.. not that of a pc type haha
lol, yeah defently will get a bigger fan and see if it make a differance
