Sure the heater pipes aren't clogged with junk?

Might be worth a look, I mean, the heater is pretty simple thing. If you pull the pipes off for the windscreen from the heater, do you get hot air coming out?

Already checked the pipes. Pulled pipes off and hot air comes out of heater. There just is to much hot air coming in the car thats what makes me think its something to do with the flap ??

The flap should have some thin foam around it which perishes over time. This helps form a seal (although when I took mine apart and replaced the foam it still leaks a bit round the edges).

The other possibility could be the flap has come loose at one side, but you say air comes out of the pipes at the sides so this is probably not the case.

To be honest, by the time the air gets up to the windscreen it's lost a lot of its force as it is. You may have a split in the pipes?

I've had this problem before, the heater would work wonderfully except on the screen. After dismantling the heater and rebuilding it etc I noticed that vents don't line up very well with the gaps in the top dash rail, so I used a little block of wood from behind the vent to align it. Then I noticed that the metal flaps on the top dash rail force warm air only to the bottom of the windscreen, so I bent these back a little to allow the airflow onto the centre of the screen. It has now improved drastically at clearing my windscreen, hope this helps!

I opened mine up. the foam had perished and there was all sorts of crap elsewhere. Lovely now after new sponges and cleaning out the matrix and checking the pipes. Oh and silicone sealed any gaps
