Are we talking and classic style rack which sits on the roof skin, or a more modern design which clamps onto the gutters?

I know it says in the haynes manual but i would of thought that would be a 'safe' weight rarther then what it could actualy take.

I would be building it myself so will join wherever is strongest.

40Kg, including the roof rack.  So don't build it stupidly strong, you will just be wasting capacity.  You are right to say that this is a safe figure rather than the absolute maximum, and I have seen Minis with roof tents on being used perfectly well.  But if you decide to exceed this figure, it's your problem if the gutter seams bend or buckle and you break the car.

Do you know if that is when the weight is on the roof (as in, four legs on roof, but held in place on roof gutters) or when on bars clamped solely onto the gutters? Or does it not make much of a difference?

I'd say thats sat on the roof itself. Clamped onto the actual gutters i'd be happy to put 80kg on there. I looked at some paddy hopkirk bars designed for the mini a while ago and it said 80kg max on those.

It was quoted as 40Kg when Rover were only selling gutter mounted roof bars and the type with rubber feet were a distant memory.
