I Think I Have Just Made My Own Fuel Tank Leak

Ok, so last night I tried to fix my under-reading fuel gauge, which has been showing empty while about half full, I thought the float may be full of fuel so took the sender out, but it wasn't so I put it all back together. Disappointing, but no further problems.

 

I put some petrol in the car today, as I had run it low to take the sender out, and it immediately stank of fuel, luckily I was only half a mile from home so took it back straight away.

 

Basically there was fuel leaking out of the metal seam where the hole for the sender is (see pic), and I think also some from somewhere under the tank out of view. I thought perhaps I had put the sender rubber seal back on poorly, so took the sender out again (luckily I had filled it just under halfway, and the fuel was just under the hole), and once I did that it was coming out of the seam/join even quicker, and was coming really quite quickly from the bottom of the tank. I couldn't see where at the bottom, but could see the fuel flowing out into the boot. Once I put the sender back on, making sure the seal was on properly, it mostly stopped, certainly slowed. Now there is just the tiniest bit of moisture around the seam, not enough to drip, but obviously it still shouldn't be there.

 

Anyone know what this could be, really odd that it is coming through the seams? It must be something to do with my meddling, seems too much of a coincidence considering I have never had such a problem before. One thing that it could be, but I wouldn't know, is that I found as smaller rubber seal around the sender's float arm when checking it, and I couldn't really see where it goes, so didn't reattach it (see pic), could that it be it? If so, where does it go?

It probably isn't coming through the seems petrol is extremely volatile so you may only notice it where it can condense & pool. Could the random seal be off an old filler cap? Strange that it got round the float arm though.

Thats a good point, I could see it could leak out the sender hole, but only condense on the main body of the tank (making it look like it is coming from the seem). That doesn't explain the fuel coming from the bottom of the tank though, and why it started and now stopped again.

 

And yeh the seal is really strange, I took it off, but I had to stretch it to get around the float, so I don't think it could have just floated on.

Right, I seem to have stopped the leak now, at least no liquid can be seen, but the boot still smells of petrol , and it has been a week since I last saw any liquid, so I think there is still a problem. I have read the breather could cause a problem like this, is that true? I have also noticed that there is quite a bit of suction when taking the fuel filler cap off when running a full tank to empty, would that also suggest a faulty breather? (i'm piecing together correlated search results here, just trying to confirm the varied pieces of info).

That small seal sits around the float it stops it making contact with the bottom of the tank
