Well, if you want a quick answer you'll have to give a bit better description of what's wrong and tell us what car it is at least.

thats needs the two big nuts on the end of the clutch plunger adjusting, as the cluch has over throw, and loading up the thrust washers, or the other problem could be thrust washers

Already tried adjuting them. And the thrust washers have been replaced iver and over again. No one seems to know what the problem is. Tim@mini mail, minispares, min-its and huddersfield have no idea what it is! Theyve never come across it before!

Sounds like thrust bearings to me too.
Interestingly my new engine droped around 400rpm when I put thr clutch in when I first started it, but after a while they bedded in and now the rpm satys constant.
The other thing it might be is the flywheel or back plate catching on the flywheel housing. I've seen this happen when the end flat is too big and the flywheel fits on the crank a long way.

I was thinking a similar thing to you Will. If the clutch really has been on and off this crank 40 times then both the tapers could be quite worn, driving the flywheel further up it. Then it could throw the clutch far enough to hit the casing even if it is properly adjusted.....
Just a thought.
