Can anyone offer some advise on the best way of welding in front floor pans when it comes to welding the joints between the original pan and the new section.

Is it best to overlay and plug weld for maximum strength or butt weld to give an invisible repair?

Many thanks

I think its down to preference really, or if you're trying to make it look original.

It depends on your welding skills and how you want the underside of the car to look.

Personally I butt weld everywhere and then at the front it should overlap the toe board where I plug weld it.

You could if you want to joggle the panel to get a flush fit under the car but if jiggling you really need to weld both sides of the panel plus it must be seam welded.

And to pass a MOT you would need to butt weld.  spot weld is a fail if you are not putting a whole panel in.

seam weld and you can spot on original joint lines, i do over lap of about 5mm and seam both sides.

I joggled the floor joints and seam welded underneath and stitch welded the inside, ground flat outside for stone chip and seam sealed the inside joint, from underside the joint is not visible, I only had to fit inner sills though as my floor pan was still sound.
I have since found out that the resin used for fibreglass is a good product to use on back of welds to stop any water ingress but would still seam seal over this.

dont forget to etch prim before you seam seal otherwise it creates problems later
