1981 Mini Clubman Roof Repair Ideas?

Hi all,

 

The complete gutter and around 2 inches of the roof panel need replaced around the whole roof as they are completely corroded.  Replacing the roof skin will only cure the panel rot and will still have rotten gutter so in a bit of a dilemma with what to do.  I've considered getting a donor roof and cutting out sections from both (like a 5" deep band) and replacing this and the gutter in sections, but not sure how best to go about this, or ultimately how long (horizontally) of a section would be safe to remove at a time.

 

I've also heard about full roof transplants by cutting at the pillars, and whilst I could do this I'm concerned about the potential effects on the structural integrity of the shell.  If anyone can provide info that demonstrates how the strength is/can be maintained with additional plates inside the pillars over the new joints etc. I'd really like to hear.  Would also appreciate being directed to any examples of any roof repair methods for similar damage that have successfully been done before.

I'd go for the pillar chop option, if you can find a donor. Cut the pillars to allow plenty of overlap and trim back the individual pressed sections so the joins are spread out along the pillars and the original flanges are doing the bulk of the work of holding it together. Note that the gutter drainage may be different on a later roof, not sure what they did on very late clubbies - I guess yours was hiding in AR's supply chain if it didn't get registered until '81.

been doing a bit of gutter work on a van,

making sections of gutter by folding strips of 18 gauge in half using two pieces of angle iron to clamp in the vice to get a 90 degree bend then panel hammer it flat

 

have welded a piece of 5/16 reinforcing rod to angle iron, use this as a former to hammer the shape then weld it in

a little tedious but its working for me 

longer the strip the harder it is to keep straight

you could then reroof and stitch it all together

Something like that would work, but saloon gutters aren't as straight. A wooden former would help, you can also do surprising amount of shaping using pliers, or similar, to gradually ease the sheet along the bend line - a F pattern adjustable spanner is one of my fave tools.

My gutter was well rotten , I put a piece of copper shaped to the inner profile of the gutter, then built it up with weld on the mig, it is quite time consuming, but you can get a good result after cleaning up with powerfile and dremel. I don't want to take credit for someone elses fix as I picked it up off the forum.

Thanks for the feedback folks.  I was hoping someone may have experience of doing both the gutter and a section of the roof panel itself, or the roof swap from pillars.
