John, personally I would go with your first option which is to remove all of the spot welds, remove the stiffener, fabricate a replacement ( it’s 0.9mm thick by the way) install it then add in the outer section of inner wing, again 0.9mm thick.

Done this myself on my clubby although I did have the front half of the inner wing off which was being replaced at the same time.

Oh and I would remove the metal over the lower two shock mount as well as that does not looked sports either. Plenty of zinc rich primer needed and some epoxy primer as well. Go to the full post

To my surprise today, I removed the front shock mounts to confirm that the metal underneath was solid and to also prepare it a little better to avoid future rust. Well at least it is only on one side. (driver side) Canadian vehicle.

 

Here is my question. My plan is to fabricate the backing plate and see if I can slide it into place then spot weld as per the original. Then fabricate the outer piece with an overlap (crimp) and spot weld this to the backing plate (inner piece next to the bulkhead) and either butt weld or lap joint weld. Assuming that the spot welds are done correctly would I be better off doing a lap weld or would a butt weld suffice.

Or should I consider something different altogether.

Many thanks. I saw your project with the fabricated the stiffener, gave me the idea of approaching this repair. Also thanks for the thickness guide, that will assist. Ran out of time to cut out the lower section, that is planned for today.
