Can This Transfer Case Be Saved?

Hello,

During engine teardown, I encountered a very stubborn flywheel that gave my local machine shop no choice but to take a plasma cutter to it. Unfortunately, the primary gear oil seal mating surface on the transfer case was damaged. Can someone please advise if it can be repaired and reused? Thank you.

It could be welded and re-machined, but sadly, being realist here and unless you can do that yourself, a replacement would be considerably cheaper.

Well there's something I've never seen or heard of before, I knew they could be stubborn but still

There are other less brutal methods surely

Just get a new (second hand) transfer case. Mini Mail should be able to help, unless someone on here has one they don't need.

Thank you Cooperman for that info. It would be fantastic if I could find a reasonably priced second hand case. A new one from MiniSpares will end up costing over $400. I will check out Mini Mail but if anyone else has a spare case please let me know!

check out ebay, there's a couple here in the UK for about £30, not sure about shipping costs though especially at the moment with all this tantrum throwing about tariffs and so on

How much do you reckon a repair like that would cost to weld and machine? A new case from MiniSpares is over $400 shipped unless I can find a second hand one for less. I am looking for the least expensive option. Will contact the machine shop for a quote.

I didn’t know what else to do honestly. Spent months trying to get it off using 3 different pullers. Ended up bending two of them and destroyed about a dozen washers and bolts in the process. Finally threw in the towel and sent it to a reputable machine shop and even they couldn’t get it off with their tools. The last option was to cut it off with the plasma cutter.

You need one of these pullers from KAD. Just about usable for removing the flywheel in the car too. It's expensive, but it's the best. It's one of those tools that's a pleasure to use.

That part of the casting only needs to be oil-tight.

 

I'd try cleaning and degreasing the casting, then wiping the red oil seal sparingly with thin oil, fitting it and packing any gaps with Epoxy, which hopefully won't stick to the lightly oiled, seal.

 

When it is set, by plugging the stud holes with plasticine, laying it flat and carefully inserting the tapered neck of a bottle through the seal to block it off, you could pour water into the casting and check for leaks.

2k epoxy can also be used there. I have a crack in mine that is patched in that way
