We have fitted halogen headlamps to the mini, they are fitted with the standard wattage bulbs. We had only used normal headlamps until the other night, when we did a bit of country driving. We have found the earth bullet connector behind the grille has near enough melted through. Is this telling me they need a relay fitting or is it something more deeper rooted?

The wires should be able to take it if you have a 50/55 bulb fitted, anymore than 55 watts full beam is not only illegal, but will also melt your wiring loom.. The other possibility is that there is a short.
Fitting a relay will not make any difference, as that'll only reduce the current though the wires to the switch and not the lamps.

Did you fit the side lights as well? If not, make sure the old wires are fully covered and insulated as they can short against the headlight bowls.

Yes the sidelights are fitted.
