I also think it sounds more ignition related though.

have you made sure that the needle you have fitted is for a 1 1/2 hif carb?, if its a needle for a 1 3/4 hif it will be jammed in the jet and no fuel will get through.
its easy to check, just stick a mirror down the back and check that the piston is fully home.

I don't actually have a pancake filter (they ship an element with the kit), but surely the car will run with that in it.
I think I am going to swap the needle back and try again.

That would do it. That needle is for the larger HIF carbs, not the smaller HIF38. The HIF38 has a much smaller jet, so the needle is way too large. Flamejob, PM me and I'll send you out the correct one

This is the EXACT problem I had with my 94 sprite. I was assured the needle I was given was the correct one. After several hours of dismantling the HIF38, some head scratching etc, I changed the needle back to the original one, and wadda ya know, fired straight up.

Sounds okay... I need to adjust the centre pipe a bit as it is blowing from the manifold a bit.
Unfortunately I had to take it off the axle stands as it was in a work warehouse at the weekend and needed to be moved, so more scraping my nose on the subframe!
