Hey,

just wondering what size drill bit i should use to make the hole for plug welding ? is it 4mm ?

Is it the same size for all the plug welding ?

No 4mm is too small you wont get enough penetration. 6mm is fairly normal or even 8mm you can tack through the hole if you need to align it as you go.

get a hole punch, much easier than drilling

Yup, you can actually buy a combined hole punch/edge setting tool that will make this kind of repair much easier.

The one I've got punches a 6mm hole as said above.

Funnily enough I was looking at hole punch and jogglers today and I noticed the hole size it says it punches was smaller than I recalled being mentioned as a good size

The head swivels so you've got a joggler and a hole punch in one.

You can make a nice repair with this, ideal for door bottoms etc

But would it work when punching holes into the wings on the bonnet rail thing ? Wouldnt it crush the metal sticking up ?

Greasy - No its no good for wings, the punch will only work on FLAT steel, ie wing seams, doors etc.

Tomf - The joggler puts a step on the edge of one side of the panel, this allows the other piece of metal to sit flush. This also means that you don't have to totally accurate with your cutting and measuring.

The punch also give a burr free cut, which is usefull when used in conjunction with the joggler

these are great tools for some panel work but i tend to need more reach than the tool gives ie alot of the panels i weld tend to have plugs further in but when i do use the hole punch along a lip like the mini sill i punch two holes in one making it an oval. i have seen far too many panels pull apart from plugs that didnt take.

I use a 7ml bit for plug welds, spot weld drills bits are for removing the welds not drilling holes for new ones. If you use a bit that size for doing plug welds on thin gauge metal, you'll probably burn through before you fill it.
