It looks like you've manage to catch this early and therefore not a lot of damage... If you look carefully at the bearing in the transfer case I think you'll see pitting/breakup of the rollers, this will need replacing, and as a safety measure I'd do the one in the gearbox too... Make sure you check the end float on the idler gear before assumbly. To do this, when the bearings are fitted, attach the transfer case to the gearbox with the idler installed and shim and also the gasket, and tighten up, you should then be able to fit a feeler gauge between the idler and the gearbox, < 4 thou too tight > 7 thou too loose, there are alternate thickness idler shims available.

thanks for this reply, not as bad to fix as I had feared!
please can you just advise on how to get bearing safely out of gearbox (transfer case one seems straight forward), do I simply remove retaining ring on outside of gearbox case (seems a complete ring) and drift out, any heat needed?
do I check end float with new gasket in place?
should I change anything else in this area like first motion bearing etc whilst at this stage?
