you said the magic word 'Quaiffe' I have exactly the same problem currently with the c-clips supplied on the Quaife diff. When i assembled the driveshaft the c-clips looked to be larger or at least unsprung wider than the standard c-clip. I have been swearing at mine for days also, well done for getting it off

 

Out of interest anyone know what is it exactly that makes the inner cv click?

  Same thing as an outer CV, the balls or housing are worn and so as they load and unload when the CV turns the balls rattle in the housing.  They will wear very much faster than they should if the pot joint has ever been split and not reassembled exactly as it was originally built.
