So we filed it down and everything and still stuck after you hit the half way point

Think they meant file the sides of the woodruff key to allow the slot to slide over :-)

Yes they did but unfortunately the key was damaged hence the reason to replace - always gotta do it correctly and no cutting corners - Plus learned a whole lot so one less thing to get soaked by a mechanic to do

You seem to be having trouble understanding the information being given. Treat the key as a sacrificial part, push the gear back towards the engine backplate exposing as much of the key as possible. Now file down the exposed key to well below size to give pleanty of clearance. Slide off the gear, knock the key from the crankshaft and throw it away. Examine the shaft keyway for any damage and if all is OK fit a new key, seating it correctly and all should be well.
