Thanks JG, but sadly I'm still stuck!

I can see the 2 holes on the side of the 2nd gear retainer, but they dont seem to line up with any plungers underneath. I have held it up to the light and looking through the holes all I see is solid shaft... what have I done wrong or forgotten? :w00t:

Ok, I stole one of your pics, I'm afraid JG.

I can see the ring marked in red... should that be removed first? Where I put the red arrow I can get a driver in this hole (right?) but it's just hitting the ring marked red ... I'm sure I am doing something daft :w00t:

The holes in the gears are used during assembly not dissassembly...

What you need to do is slide a fine screwdriver (or similar) inbetween the ring (marked red) and the detent(plunger) in the shaft, pushing it in, and then when able rotate the ring to lock the plunger in.. you then do the same with the other plunger making sure to rotate the ring the same way as not to allow the first detent to pop back out... when both are in the ring must be fiddled into position so the gear can be withdrawn..

On to the 2 plunger bit now, one is in, the other is playing hard to get... :thumbsup:

And that, sir, completes the strip down of a gearbox!!! :thumbsup:

Blimey -I really must say if it hadn't been the educational value, I would easily pay Guessworks for a rebuilt box.... great value, I realise now!!

So - to the inspection and rebuild... the 2nd and 3rd roller bearings are actually intact and ok (which was the only reason for that last step :thumbsup: ) so I will rebuild the main shaft with 2nd and 3rd after a good clean. I had to check them as other needle rollers in the box have caved. I have another similar box to get parts from, so I will inspect the rollers in that (the 1st gear roller has lost a pin) and make up best of both. :o

I can now completely strip a box in less than 30 minutes, and that's no power tools :thumbsup:

Putting it back together is actually easier, but just more time consuming as you've gotta maintain cleanliness...

Well I have a 2nd to strip down, and I have made a start on that - should hopefully not take too long!!

Inspecting box 1, it looks in good shape, although I did find some metal scraps on the inside of 1st gear. All gears have been rinsed in gunk first, then wiped with cellulose thinners and bagged to keep them clean. The baulk rings actually look in decent shape, with plenty left of the ridges on the inner faces. I'm guessing, though, that replacing them is a given, as with the main centre double bearing, right?

From box 2 I need to take the 1st gear roller if that's in shape and a nose roller bearing, so that is all the strip down I need to do.

JG - that box 2 has a cracked diff case and damaged sump - want the innnids that are left over still
