right no idea if you have tried this but get a large handled flat head screw driver and put it against the nut if you know what i mean and hit it with the hammer, if it doesnt come undone might losen it?

I couldn't make anything out in the pictures you posted. Is that the original "wrong" sump plug you were talking about?

If there is enough sticking out for you to have someone weld a nut onto... I would indeed try that.

Choose a large hex nut, and use pliers to hold it centered over the bad plug while the welder guy fills the nut's hole up with weld as he joins it to the old sump plug. Allow it to cool for a while then try turning the hex nut. Wiggle it In and Out... don't just try and turn it out with brute force.

As suggested earlier, the heat of welding may shock the fused parts so you can separate them. I suspect what's happened is someone has forced different thread pitches together. The cross-threaded and galled surfaces will be just short of welded together at this point. The heat from the MIG welder may be your best friend in this effort.

If I weren't so far away, I'd drop by and try and help out with my mig and a breaker bar.
Hopefully though, this might prompt some other helpful soul to put you out of your misery before you have a coranary!
Good luck!

Some heat on the aluminium casing may help. Since it's a grub screw (head is smaller than the threads) it can only seal on the threads so is either a very tight fit or glued in. Heat should destroy any glue, as well as soften & expand the ally. You can also try turning it in both directions - see if you can find a proper tool to fit it - possibly a plumber. Or, if it's 1/2" or 3/82 use a socket extension bar's female end and a socket on the other that you can fit a hexagonal bit, or similar, in provide something to turn with a spanner or another socket.

that mini specialist ur going to will have a welder,
if he works on minis you need them to weld seals on holes and such any decent mini specialist will own one
or at least have one he has use of.
so go down talk to him again explain the situation and tell him you want to be able to say you done it all ur self or
something anyways see if he'll pop round with the welder one evening and let you use it whilst he's there
then he'll be able to show you how to use it, he knows you ent gonna nick it.
and well just give him a couple of quid for his troubles or some beers.

good luck chap,

p.s i'm not implying that you would steal just welders aren't cheap so he wouldn't just lend it
to anyone but if you could get him to be there with you he knows its safe then.
