Have you done a 'coolant test' with one of them fancy basting thingys??

The original cooper s was recalled for the expansion tank years ago maybe that's the issue

 Now i think about it, That is correct, id try another bottle and cap( even from a working vehicle would do)

Thanks again for you input guys .. I have ordered a new cap from bmw costing just over 7 quid the whole bottle assembly was around 55 quid so will see if it makes a difference . No I haven't done any tests involving any equipment but it can only be down to the cap / bottle or rad now . Now then on another note I did something crazy last night !!! After being on here I thought I would look at the minis for sale on e bay as my interest had been rekindled . I have now bought what will resemble a mini from the outside but is all on a space frame and is powered by the xr4x4 2.9 engine and complete with 4 wheel drive . Yes it needs a fair bit of work but I have built 3 other crazy cars in the past but this is the most adventurous . I intend to pick it up this week then seek then seek medical help !!

Anyway... Back on topic.. Id strongly advise getting the coolant system pressure tested this will tell you exactly where the fault is!

Right today is a day of triumph ! After ordering a £7.20 pressurised water bottle top from bmw mini it was fitted today ! The problem is cured ! So after a head gasket .. Water pump and thermostat it was the bottle top ! Luckily I did the work myself so it is my time that has been wasted . Looking at the cap there is a seal that looks quite thin and there is a sprung loaded relief valve that could also have developed a problem . I am now going to look at how you load pics on here and put some pics of the Frankenstein monster I am building so hang fire .
