it should just slide out.

Thanks Guys,

 

That worked a treat once I removed the sleeve and ball bearing which practically fell out.  Locked both gears and put a rattle gun on the mainshaft nut which must have been put on by Godzilla but all good now and I have my new pinion gear in place.

bit late now, but personally I dont like to use rattle guns here, also the box should be locked in 1st and 4th as this gives the strongest combination (4th is straight through, and 1st has the most leverage ratio), I have heard of teeth coming adrift in other combinations.

Box was locked in 1st and 4th isn't that the only way to lock a box? 

 

I'm actually more worried now that I over torqued the nut because I used a 5 foot long torque socket which I had to dial down from 300lbs because it is usually used to do forklift split rims.  No doubt I will be the next sucker who has undo that nut in the future ;-(

You can lock it using 2nd & 3rd but I've broken gear teeth with that combination in the past.

OK I have gearbox assembled to engine and I could turn the motor over and the output shafts moved accordingly, until I decided to wack the pot joints onto the output shafts.  Now I can't turn the pot joints connected to the output Quaife diff shafts.  Is this a problem,  I used a piece of wood as a buffer between the pot joint and the hammer?

the pot joints should slide into the output covers with little effort - if you've had to hammer them in it might suggest the output cover bushes are not sized correctly for the pot joints

 

are they new pot joints ?  i have a feeling there's been reports of needing to open out the output cover bushes a little when fitting new pot joints

I am using the original pot joints and original side covers just new seals and diff bearings. The axles were moving when I had the pot joints on the end if the shafts but when I knocked on the pot joints fully they refuse to turn even using a oil filter clamp wrapped around the pot joint. However they do move when the car is in neutral and I push the car. Maybe this is the torque biasing?
It's going to be hard now to do the tappets because I use to put it in second and roll the car to rotate the crank.

So effectively uou are trying to turn the whole gearbox with the pot joint.  Should be possible but with everything new could be a little tight.  If the car is in gear you've probably got not chance.

For the tappets - in neutral, plugs out. Either a spanner on the alternator pulley nut, remove starter and turn the flywheel with a pry bar or with one wheel on the ground turn the other (much more mechanical advantage with the wheels on)
