So my personal view on this is as follows.

The actual bulkhead has thinned out with all of that pitting so I would seriously consider replacing some sections of that. See if any one has some body cuts.

The actual cross member does not look too bad so I would run a flapper disc over that first to see just how deep the pitting is. The crossmember is thicker steel than the bulkhead panel. If you did the same to the bulkhead panel it would go razor thin.

Get some phosphoric acid based rust remover(not killer or stabiliser)and some toothbrush sized wire brushes and suitably protected scrub the rust until it is all gone.paint with epoxy primer as soon as possible.Sure it is thin and will not be like new but it will be ok.After welding in new metal and grinding down the welds it is possible to introduce equally thin areas.
This is what I would do as I am used to being pragmatic and want my car safely repaired(not restored)and driving as quickly as possible.Sonniks view is equally valid.Steve..

Hi All, 

 

I took advantage of Minispares' Black Friday deal to get a few panels https://www.amazon.c...QW6mLuG8SnneyRV two of which were new X-member Gussets. 

 

These are Gen Panels but differ slightly from the original - this most significant is on the drivers side where there is a new Weldnut - this sits proud of the panel, and so interferes with the bulkhead - Is this correct? What do the newer bulkheads look like to accommodate this? As it wasn't on the original car, I tempted to grind it off.

I think you will find this is for the 'BRAKE LIMITER VALVE 1978 ON'

"This twin line brake PDWA valve is fitted on the front bulkhead of the engine bay from 1978 on as opposed to the single line valve which was fitted on the rear subframe.
Fixing bolt is 2.25" long UNF 1/4. The valve was repositioned closer to bulk head when servo was fitted in 1988."

thanks - but strange - my car is 1984 and its original panel didn't have this nut - typical that  I can't find any pictures of the this before I took the car apart....12 years ago :-)

 

you're is obviously a newer car (given your inner wing) - I found this picture of an engine bay which looks closer to min - here the reservoir is mounted directly to the x member

Brake pipes master cylinder to PDWA are wrong way round - mine- 85 are top to left, bottom to right.

The valve was repositioned closer towards the inner wing side when the brake servo was fitted as standard in 1988 on.
